Ask three molders to define overmolding, and you might get three different answers. None of them wrong, exactly, but that’s the problem.

The terms overmolding and insert molding are used interchangeably across the industry, and no governing body has settled the issue.

That means when you go to spec your next part and say ‘overmolding,’ the shop on the other end might be hearing something entirely different.

Here’s how we make this call at H&H, why it changes your part, and where the confusion quietly costs you money.

The Industry Never Agreed on These Words

Search for “overmolding vs insert molding” and read the top 5 results. They don’t match.

Some sources define overmolding as any process in which plastic is overmolded onto a substrate. Others reserve overmolding for soft-over-hard grip applications and file everything else under insert molding. The Google AI Overview at the top of the search page started hedging its own definition, because the source material it’s learning from contradicts itself.

This isn’t sloppiness. There’s no ISO standard locking these terms down. The market grew up using them loosely, and the loose usage stuck.

We’re not going to pretend otherwise. What matters is that everyone within a single project runs the same definition. Mismatched vocabulary is where quotes go wrong.

Where We Draw the Line

At H&H, the line is the substrate. What you’re molding onto decides the word.

Overmolding means plastic onto plastic, or elastomeric materials. You mold a substrate, then mold a second material over it — a rigid core with a soft-touch grip, two resins bonded into one part.

Insert molding simply means you’re putting plastic onto something that isn’t plastic. Usually metal. A threaded insert, a stamped bracket, a contact pin, placed in the tool and then encapsulated in resin.

That’s the whole distinction. The material of the thing you’re molding onto. Chuck Petzler, who runs our technical side, trained on that line, and we hold to it internally.

Is it the universal definition? No. There isn’t one. But it’s consistent, and consistency is what protects your quote.

Why the Substrate Changes Everything

The reason the distinction earns its keep: the two processes don’t carry the same risk.

Overmolding is the harder one. You’re bonding two plastics, and not every resin pair bonds. Material compatibility is a real constraint — get it wrong and the overmold peels off the substrate out in the field. Even with a strong chemical bond, we often design mechanical interlock features as a backup so the part can’t physically delaminate. We also add crush ribs on the substrate so the second shot overmold can be supported for the tightest shutoff to mitigate any flash onto the substrate surfaces.

Insert molding can be more forgiving. Metal isn’t trying to chemically bond to anything. Rather, it’s getting encapsulated and held by geometry. The part and mold designs still matter, but failure modes are much simpler as well.

So when someone uses the terms loosely, they’re flattening a real gap in design effort, material selection, and failure modes.

Where Overmolding Actually Goes Wrong

Since overmolding carries the real risk, it’s worth knowing where it breaks.

Thin overmold sections are a common failure. Go too thin over the substrate, and the material won’t fill or flow consistently. Sometimes we need to add internal flow channels to the inside of the substrate to allow the overmold to fill the far ends of the part or details. Wall thickness in the overmold isn’t a place to blindly shave costs. Sharp transitions between the two materials create stress points. And resin pairs that don’t bond chemically will separate over time, even when the part looks perfect at first inspection.

None of this is a reason to avoid overmolding. It’s a reason to bring the molder in during design, before the substrate geometry is locked. The earlier we see the part, the cheaper it is to design these problems out.

The Two-Shot Mix-Up That Trips Up Buyers

Here’s the one that costs people. Overmolding is confused with two-shot molding (also called 2K), but they are not the same thing.

Two-shot runs both materials in a single machine setup on a specialized press that injects two resins in a single cycle. Overmolding, the way we run it, is two separate mold operations: mold the substrate, then load it into a second tool and mold over it.

Same finished part, different path to get there. We don’t run a 2-shot machine, and for most programs you don’t need one.

This matters when you’re sourcing. If a shop quotes overmolding with 2K tooling, your tooling costs and minimum volumes will look very different from a sequential two-mold approach. Ask which one they mean before you compare numbers. The word alone won’t tell you.

Insert Molding Is the Easier Door to Walk Through

If you’re newer to combining metal and plastic, insert molding is usually where it starts.

The classic example is a threaded brass insert molded into a plastic housing — so the part can be assembled and serviced with a screw instead of relying on plastic threads that strip. Electrical contacts, pins, and stamped brackets all fall into the same category.

It’s accessible because the engineering is more contained. You’re placing a known component into the tool and encapsulating it. No two-resin bond to validate, fewer ways for the part to surprise you downstream.

For most buyers, this is the best entry point for multi-material parts.

What the Wrong Word Costs You

Back to why any of this lands on you and not just the shop floor.

When you send an RFQ that says overmolding, you’re handing the molder a word with at least three meanings. One reads it as soft-over-hard grip. One reads it as 2K tooling. One reads it as metal encapsulation, which isn’t even overmolding by our definition. You get three quotes that aren’t comparing the same thing.

Your solution isn’t to memorize our exact definitions.

Instead, ask these questions:

  • What’s the substrate?
  • What’s the second material?
  • What does it have to survive in the field?

Let the shop determine the best method.

Any molder who slows down to clarify the terms before quoting is telling you something. So is one who doesn’t.
